How We Build It: From Die Line to Finished Box

Each order starts with a precision die line matched to your requested point count and dimensions. 

Sheets are then die-cut on calibrated presses, scored along fold lines at exact depths, and assembled using either tuck locks or glued panels depending on construction type. Every tip and panel margin is checked before any print run begins — because a perfect print on an imprecise die is still a defective box.

Board Weights, Materials, and Finish Options for Custom Printed Star Boxes

Material selection is where star box quality is actually decided. We work with 14pt to 28pt SBS (Solid Bleached Sulfate) board, corrugated stock for larger or heavier products, and kraft paper for brands leaning into a natural, eco-conscious look. 

SBS boards in the 18pt–22pt range hit the sweet spot for most gift applications — rigid enough to hold the star geometry, light enough to keep shipping costs reasonable.

For corrugated builds — common with 8-point stars carrying heavier products — we use a chipboard core laminated to a print-ready outer shell, giving you structural strength without sacrificing surface print quality.

Soft-touch lamination on matte panels creates a contrast texture effect that makes the star form feel sculptural. We also offer spot UV, embossing, and debossing — all calibrated specifically to the angled geometry so the effect tracks correctly across each panel.

Window cutouts are available on both the lid panel and along the die line, using clear PVC or acetate inserts. 

On a star box, a center window cutout or point-aligned opening creates a reveal effect that standard rectangular boxes physically cannot replicate — useful for products that benefit from visual access before the customer even opens the packaging.

One Mistake to Avoid Before You Order

Choosing too thin a board for a large star box is the most common spec error we see. A 5-point star at 10 inches point-to-point in 14pt SBS will flex at the tips under its own weight and is nearly guaranteed to crush in transit. 

For any box over 7 inches, start at 22pt minimum. For corrugated builds over 10 inches, we'll recommend the right flute profile. Tell us your fill weight — we'll match the board spec to the load.
